Crackle powder coatings utilize changes in factors such as the melt viscosity, surface tension, and curing speed of the powder coating during the baking and curing process, which cause the coating surface to shrink, thereby forming the crackle effect. Common methods to achieve cracking include increasing the filler content or reducing the binder content. Fillers with higher oil absorption are typically selected to inhibit the normal flow of the resin during film formation. This prevents the resin from fully encapsulating the pigment and filler particles, or allows only partial encapsulation, leaving gaps between the particles. Without sufficient resin to fill these gaps, a three-dimensional structure with pigment and filler as the framework is ultimately formed, revealing the primer color at the crack locations.

Different base powder systems produce different types of cracks. For instance, to achieve clear, visible cracks over a larger area, resins with lower viscosity should be selected, as this enhances flowability. Within the same system, the pigment and filler content influences the size and shape of the cracks. Generally, as the pigment and filler content increases, the cracks transition from coarse and large to relatively fine.
